5.2 Optimization of Product Design

Many engineering tasks related to lightweight design or manufacturing of branched sheet metal products are characterized by a high degree of complexity due to a large number of controllable parameters and dependencies. Thus, finding the optimal parameter setting manually is not the most efficient approach or even possible. A promising technique to tackle these problems is mathematical optimization. In this and the following section different optimization methods are applied to find the optimal product and process design as introduced in Sect. 2.4. The first application is the geometry optimization of branched sheet metal products with the aim of maximizing the structural stiffness. In the next section we consider another application which is the control of deep drawing processes where the aim is to avoid material failures such as stringer buckling or cracking. Finally, we optimize the number of retooling operations of the assembly line and the production sequence of profiles.

As presented in the introduction of this chapter, to solve problems resulting from the formalized design task explained in Sect. 5.1, an algorithmic solution finding process is applied. In our case, this process relies on mathematical optimization problems. To abstractly state these problems, the mixed integer nonlinear problem (MINLP) is introduced which forms the basis of all the following optimization problems min c(x)

s . t .  e in (x) ≤ 0,

e eq (x) = 0,
